A distinctive shape can look great in CAD and still be difficult to manufacture. This project focused on getting silicone into complex features without turning production yield into the hidden cost of the design.

THE CUSTOMER'S CONCERN

The shape was distinctive. Production yield was not.

Complex 3D forms are valuable for branded and differentiated products because they help a product look proprietary. But the same geometry can create hidden production risks: difficult fill paths, trapped air, local bubbles, incomplete coverage, unstable output and high scrap. That is exactly the point where "a product can be molded" and "a product can be manufactured reliably" become two different questions.

THE MANUFACTURING CHALLENGE

Corners, recesses and unforgiving flow paths

The parts shown in the project contain multiple corners, recesses and irregular features. Those features make material flow less forgiving. The earlier condition shown in the project produced visible defects and poor yield. The response was to move the project into a controlled liquid-silicone molding process where material flow and pressure could be managed more deliberately.

WHY IT MATTERS

Scrap is not only a factory problem

For a custom merchandise buyer, collectible brand or product-development company, scrap can become higher unit cost, unstable lead times, inconsistent appearance, repeated sampling and difficulty scaling a successful concept. A distinctive shape only creates value if it can survive the transition into production.

More stable coverage through the complex geometry

The revised process produced more stable coverage through the complex geometry and reduced the type of defect pattern shown in the earlier condition.
